We are also thinking of using boarding passes for our formal invitations -- it goes well with our "book your flight" STDs.

I made them. I bought the wooden airplanes from Michael's ($0.50 each). I printed the "banner" at home on white cardstock. The ribbon was from Michael's for $1 a spool.
The envelopes had a picture of a plane with a banner also. Printed on the banner was the guest's name and address.

Mine aren't 100% done yet...still need to finalize date & location. But I would love some feedback! I definitely used ideas from some of the girls on here, thanks for your models! Here are mine - there are 3 pages that will be stapled together, like boarding passes:
